I'm playing castille and its 1419 and I want to peacefully vassilize Aragon and potuagal so I made 200 reations alliances royal marrage I have perfect reputation and it says impossible help

As England trying to vassalize Flanders I've also had it say Impossible despite a good monarch, excellent prestige and the prequisites of 200 relations, Alliance and Royal Marriage. With them I wondered if it was because they have a COT.
For me, Albania decided to say "Maybe" but eventually succumbed, never seen Impossible though!

A lot of it seems to depend on military power and comparative size now. I've been playing as Brabant with the intention of creating the Netherlands. Hainault, which is roughly my equal in size and economy, simply cannot be peacefully vassalized (at least in a reasonable timespan). I was able to vassalize Gelre and Friesland, but as they built their militaries up the chance dropped from likely to maybe to unlikely.
Of course, it could also be that your bad boy is too high for them to agree. It usually needs to be pretty close to 0 for someone to agree. Try hiring some ambassador adivisors, they help alot in negotiations.

Wondering, since I can't vassalise Aragon while playing with Castille, do I have to get their lands by war or is there a chance for peaceful unification event to pop up?

With England, I either get impossible (like with Portugal), or Very Likely with Brittany, and all the Irish minors. They need to be a lot weaker than you, and share a border with you I think.

Beat em in a war, take a few provinces, then diplo-vassalize the remains of Aragorn, or force-vassalize them in the next war. Alternatively, you should be able eventually to diplo-vassalize Aragon if you gain enough land elsewhere, making you substantially stronger than them.

Could you point me to them? All I've seen so far are reports of diplo-annexions and force-vassalisations. It's possible the cap was removed without me seeing it, but I've not seen any larger diplo-vassalisations myself.
If that were the case, the other reason they might refuse to be vassalised that that they feel threatened by you. Nations feeling threatened by another won't accept vassal/alliance offers.

There has to be a provision for either vasselizing and diploannexing, or a unification event. This was actually how Spain and the Polish Commonwealth were formed. For Spain, it was the Ferdinand-Isabella marriage followed by an agreement to join the realms, and the Polish and Lithuanian governments agreed to unify in the late 16th century. England and Scotland also agreed to an Act of Union.
In summary, you SHOULD be able to do what was actually done historically. I know that Castille can try to conquer Aragon (and, in NA, Aragon would often start the war in the first month of the game), but this was not what actually happened.
