Where is the aggressive expansion of your country listed? And how much can be "tolerated" before one is in danger of a coalition war? I guess I never looked in the right place.

There's no set 'tolerance' for when your arse is about to get coalition warred, as soon as little Brunswick joins the coalition, you can expect a war against you if you're weak enough.

An AI nation will join a coalition if he has enough AE. Sometimes the AI decides it's 1 AE, other times it's 300 AE. It wont leave for 5 years.

Aggressive expansion can easily be found in the 'coalition' map mode, or another nations diplomacy screen, when viewing their opinion of you.

If you take provinces in a peace treaty, gaining AE, and then immediately release the conquered territory as a vassal will that reduce the AE? Or do you need to simply force the warred nation to release the nation during the peace deal to avoid the AE and then diplo-vassalize?

Release as Vassal never reduces AE any more. I have raised it as a bug (the tooltip showing Reduced Aggressive Expansion: still shows, but is always blank) ,but I don't know if it is one or not.

The minimum time for an AI nation to be in a coalition is two years (down from five.) After joining a coalition, they cannot leave it until two years have passed, regardless of their attitude and opinion of the nation.

It does not mean they always leave after two years. They leave when the AI coding allows them to, which factors in their Attitude (Outraged, Hostile, Threatened, Friendly, etc), their current numerical opinion of you, and how much AE you have. Possibly also other factors, like the AI leader's personality and whether they Want to Conquer you - though those things also feed directly into their Attitude, so they may not be direct contributors to Coalition decisions as well.

To summarise, an AI nation will leave a coalition when both of the following are true:
  • they have been in it for 24 or more months;
  • their current stance towards the coalition target means that they no longer want a coalition against them

If you have positive relations and they are small you can ally them (which automatically forces them out of the coalition) and then cancel the alliance right before attacking them.

That's true. But cancelling the alliance will result in you having lower relations than before you made the alliance, at least -50 lower.

Given the waiting period is only two years, it's highly unlikely to be worth doing the majority of the time. It was more often worthwhile when the waiting period was five years, but even then it wasn't common.

Situations where it might be worth it are if you have a major threat in the coalition against you - one you really can't or don't want to deal with - and you're about to DOW another member of the coalition (and can't wait however many more months) or you think there's an imminent risk of the coalition DOWing you.

And/or where you're in that situation described, and you don't know when the coalition member will leave because they're currently at war and therefore can't leave. In that situation you may not actually be able to get the alliance because of their existing war, but if you can it can be worthwhile using it to get them out of the coalition because you have no idea how long their war might last - it could be a decade, during which they could be pulled into a war against you at any time.

I usually do it against OMP's that I couldnt otherwise annex.

Yeah I suppose if you're going to DOW them to annex them right afterwards, then the relations penalty doesn't matter at all.

Be aware though that cancelling alliances might lower trust with other nations. Declining a CTA certainly does, I don't know about cancelling alliances but it's definitely possible that it does. That trust may later be useful for DipVassalisation/DipProtectorisation, so if you don't desperately have to DOW them right now and it's just a case of waiting another 12 months for them to leave the coalition anyway, that's likely preferable.
